Common Actuator Failure Modes and How They're Diagnosed

What actually breaks in a robot joint, and the early warning signs engineers watch for.

Actuator failures are rarely sudden and total — most develop gradually, showing up first as small changes in behavior that a good monitoring system can catch well before a joint stops working entirely.

The usual suspects

Bearing wear shows up as increasing vibration and noise at specific frequencies tied to the bearing's rotation speed. Gear tooth wear shows up as growing backlash and, eventually, chatter under load. Winding insulation breakdown, usually from repeated thermal cycling, shows up as gradually falling efficiency and, in later stages, intermittent faults or short circuits.

How it's caught early

Production robots often log winding temperature, current draw, vibration signatures, and encoder-tracking error continuously, flagging joints whose behavior drifts from a healthy baseline — a form of predictive maintenance that catches most failures during scheduled downtime rather than mid-task.
