Common Beginner Mistakes in Robot Joint Design

A handful of mechanical design mistakes that show up again and again in first-time builds.

Joint design mistakes are among the most common reasons a hobbyist robot underperforms or breaks early, and most of them fall into a small, recognizable set of patterns.

The recurring patterns

Underestimating dynamic loads (the forces during actual movement and impact) versus static loads (simply holding a position) leads to undersized actuators that work fine standing still but fail during real movement. Insufficient range of motion at hip and ankle joints, copied too literally from human anatomy without accounting for a robot's different proportions and balance needs, is another common issue.

A useful habit

Deliberately testing a joint design's worst-case loading scenario — a hard landing, a sudden stop — rather than only its typical, gentle operating conditions catches a lot of these problems before they turn into a broken part mid-test.
